Plastic Pallet Sensor Detection: How to Prevent Conveyor and AS/RS Scan Failures
A practical guide for automated warehouses on specifying plastic pallets that can be detected reliably by photoelectric sensors, scanners, RFID readers, and conveyor controls.
A plastic pallet can be strong enough for the load and still cause repeated stops in an automated warehouse. The problem may not be breakage. It may be that a sensor misses the pallet edge, a barcode is hidden by stretch film, an RFID tag is difficult to read near liquid goods, or the pallet base creates inconsistent contact at a conveyor transfer.
In manual handling, an operator can see the problem and correct it. In conveyors, AS/RS infeed lanes, palletizers, shuttle systems, and automated wrapping lines, the system expects every pallet to appear in the same place and trigger the same signals. Small differences become downtime.
The practical question is:
How should buyers specify plastic pallets so sensors, scanners, and automation controls can detect them reliably during real warehouse operation?
This is a different question from load capacity. It is about the interface between pallet geometry, identification method, equipment settings, and daily contamination.
Map every detection point before approving the pallet
Start by listing where the pallet must be detected, identified, centered, or confirmed. Many projects only test whether the pallet travels through the line. That is not enough. The pallet may pass an empty conveyor trial and still fail when the load is wrapped, dirty, wet, or slightly off-center.
Common detection points include:
- infeed photoeyes confirming pallet arrival;
- side sensors checking pallet length or width;
- transfer sensors at chain, roller, or turntable modules;
- barcode or QR scanners linked to WMS transactions;
- RFID readers used for reusable pallet asset tracking;
- AS/RS entry checks for pallet position and height;
- palletizer or depalletizer reference points;
- wrapper sensors that start, stop, or clamp the load;
- reject-lane sensors used for damaged or wrong-size pallets.
For each point, record what the system is trying to confirm. Presence detection, asset identification, load height control, pallet orientation, and rejected-pallet routing are separate functions. A pallet feature that helps one function may not solve another.

Do not rely on nominal pallet size alone
Automation sensors do not interact with a catalog size. They interact with actual pallet edges, runners, openings, deck height, and loaded position.
Before bulk ordering, define the dimensions that matter to detection:

The required tolerance should match the equipment. A manually operated forklift lane may accept variation that creates nuisance stops on a high-speed conveyor. Ask the integrator which dimensions and surfaces are used by the controls, then connect those dimensions to incoming inspection.
A stable base design, such as a 3-runner pallet, can be easier to manage on some conveyor layouts because the contact and detection surfaces are more predictable. Check color and surface behavior at the sensor, not in the office
Pallet color is often chosen for branding, hygiene zones, or visual segregation. In automated lines, color can also affect how optical sensors and cameras behave. Dark, glossy, very light, or heavily textured surfaces may need different settings from a standard blue or grey pallet. Open deck patterns can also produce alternating solid and empty zones as the pallet moves past a sensor.
Do not assume that a sensor will behave the same with every pallet color. Test the actual color and finish under the warehouse lighting, conveyor speed, and sensor distance that will be used in production.
Pay attention to:
- black or very dark pallets that may require sensor sensitivity adjustment;
- glossy surfaces that can create reflections at certain angles;
- dirty or dusty pallets that reduce contrast;
- wet pallets after washdown or cold-room transition;
- colored labels or logo plates that pass through the sensor field;
- reused pallets with worn edges or surface whitening;
- mixed-color pools where one color reads reliably and another does not.

Separate machine presence detection from pallet traceability
Presence detection and traceability are often confused.
A conveyor photoeye may only need to know that a pallet has arrived. A barcode scanner may need to identify a shipment, product batch, or reusable pallet ID. An RFID reader may need to capture an asset number without line of sight. These functions should not depend on one fragile label position.
Define the role of each identification element:
- molded shape or edge: helps sensors detect pallet position;
- fixed barcode or QR label: supports manual or automated scanning when line of sight is available;
- RFID tag: supports faster reading when the tag, reader, and environment are validated together;
- molded logo or hot stamp: gives human confirmation but is not enough for automated transactions;
- load label: identifies the goods and shipment, not necessarily the pallet asset.
For returnable pallet pools, keep the pallet asset ID separate from the shipment label. If the load leaves the warehouse but the pallet must return, mixing those records creates reconciliation problems. Protect barcode and RFID locations from real damage
The best identification method can fail if it is placed in the wrong zone. In automated warehouses, label and tag locations must survive not only scanning, but also wrapping, forklift entry, racking, washing, nesting, and return handling.
Review these placement risks before production:
- stretch film covering or distorting a side barcode;
- fork tines scraping a label near the entry pocket;
- rack beams blocking a scanner view;
- nested pallets pressing on a tag housing;
- washdown chemicals attacking adhesive or printed surfaces;
- condensation softening labels in cold-chain transfer;
- dirt collecting in a recessed label area;
- steel reinforcement or liquid loads reducing RFID read consistency.
Barcode and QR labels usually need a clean line of sight. RFID can remove the line-of-sight requirement, but it is not automatic. Tag type, tag orientation, reader position, pallet material, metal reinforcement, liquids, and read speed all affect performance. Run a site test with the real reader and load, not just an empty sample pallet.
For hygiene-sensitive sites, avoid creating new residue traps around label recesses or tag pockets. Identification should make the pallet easier to control, not harder to clean.
Test the worst normal condition, not the clean sample
Sensor trials often fail because the sample is too perfect. A new empty pallet in a clean aisle does not represent daily operation after weeks of handling.
Before approval, test the pallet under realistic conditions:
- new empty pallet;
- loaded pallet with normal product footprint;
- wrapped load after film, corner boards, or straps are applied;
- wet or recently washed pallet, if cleaning is part of the route;
- dusty or lightly contaminated pallet, if the warehouse handles paper, powder, cartons, or outdoor returns;
- pallet after several conveyor and forklift cycles;
- mixed pallets from more than one production batch;
- the fastest normal line speed and the busiest shift pattern.
The goal is not to abuse the pallet. The goal is to discover whether normal variation creates false triggers, missed scans, rejected cycles, or manual recovery work.

Build a clear failure log during the trial
Do not record every automation stop as “pallet issue.” That makes the data too vague to fix.
A useful trial log separates the failure mode:

Record the location, pallet ID if available, load type, direction, speed, sensor name, and recovery action. If the same failure repeats at one point, the correction may be equipment adjustment rather than a different pallet. If the failure follows the same pallet batch or color, the pallet specification needs review.
This distinction matters commercially. Without a clear log, buyers and suppliers may argue about responsibility instead of correcting the actual interface.
Write sensor requirements into the RFQ
Vague wording such as “suitable for automation” is not enough. A better RFQ includes the detection conditions that must be proven.
Include:
- automated equipment type and critical detection points;
- conveyor speed and pallet orientation;
- pallet color and surface finish;
- target dimensions and tolerance for sensor-relevant edges;
- required barcode, QR, RFID, or molded ID location;
- scan distance, side, height, and whether the load is wrapped;
- wet, cold, dusty, or washdown exposure that affects detection;
- sample quantity and production-batch representation;
- pass/fail criteria for missed reads, false rejects, and manual recovery;
- responsibility for retesting if label position, color, mold, or sensor setup changes.
A practical clause may read:
Pallets must be detected reliably by the buyer’s infeed photoeyes, AS/RS entry checks, and fixed barcode or RFID stations at normal production speed. Samples must be tested empty, loaded, and wrapped. The agreed pallet color, label or tag location, dimensional tolerance, and detection surfaces must remain consistent in mass production.
This turns sensor compatibility from a general claim into an approval rule.
Final decision rule
Approve a plastic pallet for automated sensor detection only when four conditions are met:
- The detection points are known. The team has mapped where the pallet is sensed, scanned, identified, and rejected.
- The pallet geometry is consistent. Edges, runners, openings, deck height, and warpage stay within the limits used by the equipment.
- The identification method survives the route. Barcodes, QR labels, RFID tags, and molded marks remain readable after wrapping, handling, cleaning, and return cycles.
- The trial reflects real operation. Testing includes loaded, wrapped, wet, dirty, worn, and batch-variable pallets at normal speed.
When these conditions are defined before purchase, pallet detection becomes a controlled engineering interface instead of a source of random automation stops. The right pallet is not only strong enough to carry the load. It is predictable enough for the automation system to recognize every time.
